    I actually made a mask out of that under-armor stuff it looks good, but I want to get/make a hard plastic mask.

    have you heard of the concept of vacuum forming?

    there's professional vacuum forming that you probably wouldn't have access to but there's also the DIY home version. . .

    I remember reading about a guy making a storm trooper costume with it and it was essentially:

    take a 1/8th inch plastic sheet, stick it in some non-flammable frame, heat it in the oven until it starts to get droopy, set over top of shape to form, hook up to shop vac, vacuum until the plastic forms around the mould, ???, profit.

    you might want to google storm trooper suit + vacuum forming so you get the real instructions.
