Pretty sure dudes woulda noticed that early. But I think they had pretty shit metals to work with, and the design was partially due to having to overcome that limitation.

Yeah, steel-folding was basically because Japanese steel is craptastic from impurities.
A historical katana is not the sturdiest of swords, but it's not that fragile. :P
But I wouldn't go after a knight with it.
